Question 1

How long are the fan connector cables? Will they reach all the way to the back of a standard ATX case? I have a fan on the rear (exterior) of my case that I'd like to control with this.

The fan leads are 21 1/2'' from the tip of the connector to the back of the unit.

How many drive letters does the card reader take?

I'm sorry, that was a "Part" in a new $8,000 Computer Build, that i did last year. I know i built only the best, but had not used that unit before, and as it was a "Custom Build", in which to be the fastest, i chose the unit. But i do not recall how many "Drive Letters" that it took in which to illustrate it'self within that windows unit. Since I built it, I've not had any complaint about this unit, even tho this was an expensive $8,000 Professional 3D and CAD Data Cruncher, it had a "BAD" Asus Rampage V- X99 Type 3.1 USB Computer Motherboard, but that had no relation to the card reader unit.
What I do remember of it was, that it only took up half of that 5.25 Bay, which was a relief, as my 3 fan & radiator Unit had to take up space from front to back of computer, and encroached into the topmost 5.25 Bay, where this unit fit comfortably. Show me any other 3.0 USB, multi-card size reader (like this one), which then puts two 3.0 USB Connectors. Then for it to control fans, i was seriously looking in to such units, when i chose this one. I had avoided a clock, because some of these units aren't tied into the computer clock, and therefore, may confuse you. I'm a stickler about having use of one clock time that is universal through out entire computer, or must at least connect to inner battery, and computer time, to be the only time for all computer processes..

Question 3

Is the card reader USB 3.0? The description indicates it is, but why does it have USB 2.0 rear connector and no 2.0 front input. I want to read raw photo files from a 64GB card at the 3.0 speed.

I'm pretty sure that the card reader part is the USB 2.0, and USB 3.0 is only the two ports on the front of the device. I've read some CF cards on this thing and it's no faster than my old 2.0 reader.

Don't have the slightest idea why they did that when they had a 3.0 connection right there. The nearest thing I can think of is that they don't manufacture the components and it's easier (cheaper) just to source an "off-the-shelf" 2.0 reader from someone.

Question 4

Does the SD card reader read the latest 64GB SDXC cards?  I'm not talking about the 32GB SDHC cards, want to know about SDXC cards with 64+ GBs of capacity.  Thanks.

Yes, it does. That was my concern before  purchasing, I have has no problems with this unit other than the CPU temp lead is finicky, gotta get it just right to read the temp!

does 2 sets of fans and temp sensors mean 2 or 4 ea. ?

This controller controls two individual fans. On the blue scream in the upper right, it marks the fans as "CPU", and "SYS", but they can be used for anything. It also comes with two temperature sensors, which only purpose is to display the temperature on the LCD. This is not an automatic fan controller, you set the static speed using the dials in the lower right (as pictured). This device is encased in plastic, and feels extremely cheap, however it gets the job done. Personally, I don't use the fan controllers on this one so I am unable to answer what top speeds this fan controller operates at when the dials are all the way to LO, or HI. Also, the blue LCD is extremely bright, displaying the temperatures for each fan, and fan speed.

Question 6

Does the SD card reader, recognize above 4 gig? I have an Ultra 64 gig card, the unit in my machine will not read past 4 gig, it wiped the card clean and ruined the sectors!

If I am reading this correctly you might be running up against a software limit rather then a hardware problem. Different FAT file system have different volume and file size limits. Also in some cases it is the OS it self that changes these limits.
